A large portion of the Republic forces joined Revan and Malak after the end of the Mandalorian Wars. Anyhow, recruiting in the Star Wars universe especially at that time isn't difficult. I assume that the Sith just went to some of the Mandalorian-war ravaged planets on the outer rim and offered them stability and power that the Republic couldn't offer them in the first place.

Couldn't they program the droids it's crapping out to fly the ships and such?

Well, maybe, just maybe they could actually muster that many people--but surely they're making ships and such FAR faster than they can train people to fly them.

Secret droid reserves maybe? I dunno. Why didn't they just make a giant fucking army of indestructable robots (from the same metal material that can apparently block lightsabers) and kick ass? If the Star Forge can make such infinite amounts of the robots, all they had to do was wait so the people of the universe believed that they lived in relative peace, thus relaxing defenses and then BOOM! The evil death robots could've struck hard and fast where it hurt, and easily winnng the war.

After reading that, I've come to the conclusion that's it just a fucking game.
